I coordinate emergency repairs for commercial and marine generator users. In my role, I don't have the luxury of swapping parts until something works. When someone calls about a Kohler generator that won't start, the first thing I ask isn't 'what code is it showing?' It's 'what is it doing exactly?' Scenario A: It Cranks but Won't Start — Fuel Pump
If the engine turns over but never catches, fuel delivery is the first thing I check. Air in the fuel system is more common than a dead pump, so check the lift pump, fuel filter, and supply line before you condemn the electric fuel pump. A diesel generator needs three things to run: fuel, compression, and air. It usually has air and compression. So fuel is where the money goes.
How do I know if my fuel pump is bad? In practice, three things:
- No pulse or clicking when the controller energizes the pump
- The pump runs but no fuel comes out at the return line
- You can hear the pump, but it sounds dry or high-pitched
Nordic and cold-weather installations often have a separate Espar heater fuel pump. That pump is a small solenoid metering pump that pulses fuel to the heater burner. If the heater stops blowing hot but you don't smell fuel, a lot of people assume the generator is the problem. It isn't. The Espar heater fuel pump is a separate circuit, and it fails more often than the generator's own pump.
The C6 fuel pump is a common replacement for those heaters. But here's the catch: the C6 fuel pump isn't always a direct swap for the older C5 pump. The pulse controllers are different, so a C6 installed with the wrong harness can overfuel or not pulse at all. I once watched a technician chase a no-heat issue for two hours because the new C6 pump wasn't getting power from the old controller.
In March 2024, a marina called me 36 hours before a sea trial with a 'bad fuel pump.' The pump was clicking fine, so I asked them to disconnect the return line. No fuel. Turned out the pickup tube had a pinhole air leak. We paid $90 for a new line and saved the $700 pump. The $90 rush fee was annoying, but it beat a $700 part and another callback.
At the shop, we didn't have a formal diagnostic checklist for fuel pump claims then. Cost us when we replaced a good lift pump with another good lift pump. The real problem was a cracked pickup tube. Now every pump recommendation starts with a fuel flow test.
Scenario B: It Starts and Runs, Then Shuts Off — Low Coolant Sensor
I see this one pretty often. The generator starts, runs for maybe half an hour under load, then stops with a LOW COOLANT alarm. The first step is to check the actual coolant level. If it's full, you have a sensor or wiring problem.
The Kohler generator low coolant sensor is a conductivity-type probe. Coolant completes an electrical path between two probe points. If the sensor has scale on it, the wiring is chafed, or the sensor itself is intermittent, the controller sees 'no coolant' and trips the engine off. That's a safety feature, not a failure. Don't delete the sensor, no matter what a boater on the forum tells you.
Before replacing the sensor, clean the connector, check for chafing, and look for corrosion on the pins. In my experience, the sensor failure rate is low. The wiring harness failure rate is high, especially on marine sets. I learned that the hard way. In my first year, I swapped a sensor on a brand-new Kohler and the alarm still came back. But I've seen enough boats to know that a low coolant code on a brackish-water boat deserves a closer look at the heat exchanger.

What was best practice in 2020 may not apply in 2025. The fundamentals haven't changed, but the execution has transformed. The current generation of controls and emissions compliance has moved the cost floor. A new generator from any established brand is not a grab-bag commodity. It's a packaged power plant with a controller that talks to the boat's network. Old 2015 troubleshooting habits don't see those signals.
How to Tell Which Scenario You're In
Run this list before you buy parts:
- Does it crank but not fire? Start with the fuel pump circuit and fuel delivery.
- Does it start, run, then cut out under load? Start with coolant level and the low coolant sensor circuit before suspecting the pump.
- Are you planning a repower? Start with dealer quotes, not used parts. The used marine market is nothing but expensive learning curves.
A lot of people ask me, 'Should I just replace the fuel pump?' Nine times out of ten, they've already thrown a filter and some bleeding at it. Honestly, if the pump clicks and fuel flows, the pump isn't the problem. And if the sensor code appears after 30 minutes, it's not the pump either.
Oh, and one more thing: if the Espar heater isn't working, test it separately. The C6 fuel pump won't show up on a generator engine code. It's not supposed to.
So which one are you? If you're not sure, do the 10-minute fluid and wiring check first. Then look at the fuel pump. Then get a dealer quote or a certified tech. That order has saved me a lot of unnecessary parts over the years.
Take it from someone who spends weekends on emergency calls: the certainty of a verified fix is worth more than a guess with a credit card.
