Common Mistakes to Avoid
When your Kohler generator goes down, the clock starts ticking. I coordinate emergency parts and repairs for commercial and industrial clients, and I've handled 200-plus rush orders in the past five years—including same-day turnarounds for marinas and manufacturing plants. This checklist is what I actually work through when a generator is down and the deadline is real.

Before You Touch Anything
Grab a notepad or your phone. Write down three things: the model and serial number from the nameplate (not from memory), what "down" means—no start, no power output, low power, or strange noises—and when the unit last ran normally.

Go to your load panel and generator control panel, and check every breaker. Toggle off, then firmly on. Listen for a solid click. Feel for warmth. Do the same for the breaker on the generator itself. - Adjust by bending the ground electrode—the curved piece at the bottom—never the center electrode. Use the hook on the tool to bend it slightly, then re-check with the gauge.
- Re-check after installation. Dropping the plug or temperature changes can shift the gap by a few thousandths of an inch.
Why do people botch this? Because they check the gap once, assume it's fine, and never re-check. I don't have hard data on what percentage of no-start calls come from mis-gapped plugs, but based on five years of field calls, my sense is it's a lot, especially on units that sit for months and then get asked to carry a heavy load.
Step 5: Source the Part and Choose the Right Shipping Speed
For small parts—a breaker, a toggle switch, a plug—shipping speed is a real decision. "Rush" doesn't always mean overnight air.
According to USPS pricing effective January 2025 (usps.com/stamps), a First-Class Mail letter is $0.73. A small part in a padded envelope is significantly cheaper than an overnight air package. - Guessing the spark plug gap. Use the tool, follow the spec, and re-check after installation. It's a silly way to fail.
The basics of generator maintenance haven't changed, even if parts networks and aftermarket options have. Confirm what you need, rule out the easy fixes, test before you claim success, and keep records. That's the whole system.
