I coordinate emergency power service. In eight years, I've handled well over 200 rush calls for generators that decided to fail at the worst possible time. Most of them were not complicated failures. They were ignored maintenance items. A Kohler generator in Needham or anywhere else will usually run when it is supposed to, if you do the same seven things.
This checklist is for owners, building managers, and installers who need a practical rundown. I'll use a Kohler 100 kW generator as the baseline because that is what I see most often in commercial buildings. The steps apply to smaller and larger units too.
Step 1: Test Under Load, Not Just No-Load
Starting a generator and letting it run with nothing connected only proves that the engine can start. It does not prove the alternator can carry the building load. I've been on calls where the generator ran perfectly at no load, and then buckled when the transfer switch closed and asked it to power a 40-ton air conditioner.
Here is what you need to do:
- Once a month, start the generator and let it run for at least 30 minutes.
- Switch the transfer switch over to generator power so the unit actually carries your loads.
- If you can, put the generator at 30% to 50% load. A 100 kW unit should see at least 30 kW of real load during a test.
- Watch the voltage, frequency, and oil pressure readings on the controller.
What counts as a pass? The generator starts without extended cranking, the transfer switch operates, and the unit runs with stable voltage and frequency for the whole test. Any warning or fault code is a fail. Fix it before it becomes emergency work.
Step 2: Check the Battery and the Battery Charger
A dead battery is the number one reason a standby generator does not start. I do not mean a battery that reads 0 volts. I mean a battery that reads fine at rest and then drops hard when the starter engages.
That is what happened in March 2024. A facility manager in Needham called me about a 100 kW Kohler that would not start for a scheduled test. The control panel was lit, so people assumed the battery was fine. Voltage sat at 12.6 volts. But when the starter made contact, voltage fell below 9 volts. One cell had low electrolyte. We replaced the battery and now the charger matters more than people think.
If your generator sits for weeks between tests, a smart maintainer can help. I've used a CTEK MXS 5.0 battery charger on generator starting batteries. It is a solid choice because it stays in maintenance mode once charged, so it won't boil the battery the way an old fixed-rate charger can. For a Kohler 100 kW generator, the built-in charger in the transfer switch or controller is usually enough. Check the battery terminals for corrosion while you are there. Tighten them, but do not overtighten. A loose connection can cause the exact same no-start problem as a dead battery.
Step 3: Inspect the Air Filter
Here is a question I get from people who own both a backup generator and an air conditioner: can a dirty air filter cause AC not to cool? Yes. On an AC system, a clogged filter reduces airflow and can freeze the coil. That is an HVAC problem, not a generator problem. But on your generator, a dirty air filter creates a different kind of failure.
The engine in a Kohler generator needs clean air for correct combustion. A clogged air filter changes the air-fuel ratio. The unit might start but run rough, smoke, or lose power under load. In high-dust environments, filters clog faster than you expect.
Here is the checklist for this step:
- Find the air filter housing and open it up.
- If your unit has a restriction indicator, check the colored zone.
- Replace the filter if it looks dirty, or if it has been more than one year. Some manuals suggest every 200 to 500 hours of run time. Check the Kohler operation manual for your exact model.
- Clean the area around the housing before you open it. You don't want dirt falling into the intake.
A $50 air filter is far cheaper than a no-start call on the day of an outage. I've lost count of how many generators I've found with filters that looked like they had been installed when the building was built. So glad I checked one such filter before the storm last fall; it was completely clogged and the unit would have failed as soon as the load came on.
Step 4: Exercise the Transfer Switch
Your generator is only half of the backup system. The transfer switch is the other half. If the transfer switch fails to operate, you lose power even though the generator is running fine.
This is a step people skip, because testing the transfer switch means intentionally dropping the building load for a minute. For many commercial buildings, that is scary. But a controlled test is better than finding out during a real outage.
With the generator running under load, move the transfer switch to generator position. Then move it back to utility. Do this once a month. If the switch does not operate mechanically, or if you hear unusual buzzing and clicking, have a qualified electrician inspect it. Transfer switch work is not a DIY thing. I'll say that again: transfer switch work is not a DIY thing.
Step 5: Check Fuel Level and Fuel Age
In my experience, fuel problems cause more generator failures than engines do. Diesel fuel can grow algae and degrade over time. Natural gas and propane systems have their own supply issues.
For diesel Kohler generators:
- Keep the tank at least 80% full. A fuller tank leaves less room for condensation.
- Use fuel stabilizer if the generator is not exercised every week.
- Know how old the fuel is. If it smells funny or looks cloudy, call a fuel supplier before you try to run the generator.
- Change the fuel filter according to the Kohler maintenance schedule.
For natural gas or propane generators, make sure the gas line is sized correctly for a 100 kW unit. If you have a gas generator that starts but stalls under load, a small gas line could be the cause. Your Kohler spec sheet lists fuel consumption at 50% and 100% load, so you can compare it with what your meter and piping can deliver.
Step 6: Do You Need an Inverter for a Generator?
I hear this question a lot: what size inverter do I need for my generator? If you own a Kohler standby generator, the answer in most cases is: you don't need a separate inverter.
A Kohler 100 kW generator is not an inverter generator. It is a synchronous generator. The engine turns an alternator, and the voltage regulator controls output. The power quality is designed to meet the needs of commercial building loads. Adding an inverter between the generator and your building is unnecessary and could actually create compatibility problems.
If your concern is protecting sensitive electronics, use a UPS at the device level. A UPS cleans up power and covers the brief switch to generator power. Do not try to turn your 100 kW Kohler into an inverter generator. That is not what it was built for.
There is a different world of portable inverter generators that are lighter and quieter. But those are usually 1 kW to 6 kW units for camping or job sites. A 100 kW Kohler is a different machine entirely.
Step 7: Build a Service Relationship Before You Need It
The last step is less mechanical and more practical. When a generator fails at 4 p.m. on a Friday, you are not going to be interviewing service companies. You are going to need someone who already knows the unit.
If you're in Needham and you own a Kohler generator, find a service provider who has worked on Kohler 100 kW units before. Ask them how fast they can respond during a storm. Some companies have a small local fleet. Others are regional and might be hours away. That decision is as important as any part replacement.
I've learned this from experience. We once lost a contract because we tried to save a few hundred dollars by using a generalist mechanic instead of a specialist. The mechanic guessed wrong, the generator failed again, and we lost the trust of the customer. It took me a long time to understand that the cheapest service call is often the most expensive option.
Common Mistakes to Avoid
Before I wrap this up, here are the mistakes I see on almost every emergency call:
- Testing the generator at no load only. It tells you nothing about real performance.
- Ignoring battery voltage under load. The light will turn on even when the battery can't crank the engine.
- Skipping air filter changes because the filter 'looks fine.' Look at the part of the filter that faces the engine, not the outside.
- Leaving fuel tanks low. Low fuel means condensation, and condensation means trouble.
- Trying to fix transfer switch issues without a licensed electrician. That is a line I do not cross, and neither should you.
One more thing. I am not going to tell you that a Kohler generator never fails. It can, if you neglect it. But in my experience, the generator itself is rarely the problem. The problem is the battery, the fuel, the air filter, or the transfer switch that was known to be weak and was not fixed before it mattered.
Do this checklist once a month, and you will be ahead of most owners. And if you do not have time to do it yourself, hire someone who says no to work they are not qualified to do. That is a trustworthy partner.
