How to Test a Battery Charger: A Kohler Generator Cost Controller's Guide

A $45 multimeter and 20 minutes of testing can prevent a $900 emergency Kohler generator service call. That's the calculation I run when I review maintenance invoices, not a rounding error. I'm a procurement manager at a 40-person electrical contractor in central Ohio, and I've been tracking generator repair costs for six years. The most expensive and repeated mistake I see isn't a dead battery. It's a battery charger that never charged it.

So: if your generator won't crank and the first suggestion is 'replace the battery,' pause. Test the charger first. You can be out $200 for a battery and still stranded.

Why I check the charger before the battery

In January 2023, a tenant's 100 kW Kohler generator shut down during a power outage. The first service vendor replaced the starting battery for $480. It started once, then failed again two weeks later—or rather, it failed the first time it was needed again. The second tech found the charger output at 12.1V, basically the battery's own voltage. The charger had been dead for at least a month, and the battery was never fully charged. Total bill: $480 for a battery that may have been fine, $650 for a charger, $160 labor. If the first tech had checked the charger with a multimeter, it would've been a one-part fix and half the invoice.

It's tempting to think 'test the battery first' is the responsible move. But a battery can sit at a healthy-looking 12.7V and still have one dead cell, and it can sit at that same voltage with a charger doing nothing. Voltage readings are just the start.

The cost lens that saved us $735

I don't have hard data on the percentage of generator failures caused by chargers. Based on our work orders, though, I'd guess it's around one in ten. In 2024, three of our twenty-two generator tickets began as 'battery replaced' and ended as 'charger replaced' after a second visit. That's the kind of waste that never shows up on a single invoice.

When we spec'ed a 60 kVA Kohler SDMO generator for a pump station, the base charger was okay, but the client wanted remote fault reporting. We added a Delta-Q QuiQ battery charger for what I want to say was $735—don't quote me on that exact invoice number. A universal online charger was $420. But the site's after-hours callouts run $850 each, and without the QuiQ we'd be sending a tech out to discover a charger fault. TCO made the decision.

I built a simple cost calculator after getting burned by hidden fees twice. Quoted price, freight, labor, the cost of a second visit if the part doesn't fix it, and the cost of tenant downtime. Once you put downtime in the spreadsheet, the cheapest part stops being the cheap part.

I use two service providers in central Ohio: the authorized Kohler generator service in Columbus, Ohio, and an independent shop. The authorized dealer's hourly rate is about 15% higher. But for charger-to-controller communication, they have the factory test specs and the remote monitoring setup. That's worth the premium for anything that touches the controller.

How to test a battery charger in 20 minutes

This isn't advanced electrical work. You need a digital multimeter and ideally a clamp meter. I use a $50 one from the local supplier. (Should mention: the $10 no-name meter is fine for a quick voltage check, but maybe not for a critical PM record.)

  1. Measure the battery at rest. Turn off the charger and disconnect its AC power if possible. Wait 15–20 minutes. A 12V flooded lead-acid battery should be around 12.6–12.8V. Below 12.4V means it's undercharged, and you still don't know why.
  2. Reconnect the charger and measure at the battery terminals. With the charger running, voltage should rise to 13.2–13.8V in float, or 14.2–14.8V in bulk. If it sits near 12.5V or lower, the charger isn't charging.
  3. Clamp the current meter around the charger output cable. A low battery can draw 5–10 amps. A nearly full battery should taper under 2 amps. If you see voltage but zero current, check the wiring and the charger's output stage.
  4. Load-test the battery separately. A charger that outputs 13.8V won't fix a battery with one dead cell. Use a load tester, or crank the generator and watch the terminal voltage. It shouldn't drop below 10V while cranking.

If the generator uses a Delta-Q QuiQ battery charger, the LED flash codes are in the manual. I always have to pull the manual too—I remember 'green = done, red = fault' and not much else. The important part is measuring at the battery, not trusting the charger's indicator light.

And a note on cheap bench chargers: a Chicago Electric battery charger is fine for boosting a pickup on a Saturday morning. I wouldn't leave one on a standby generator's battery. They don't give the temperature-compensated float profile a float-duty charger needs, and a battery kept at the wrong voltage for months is another hidden cost.

When this test isn't enough

This routine is for 12V flooded lead-acid batteries. A 24V starter system doubles the numbers. Lithium starting batteries need different charge curves, so use the manufacturer's spec. And if you see 0V at the battery but the charger is warm, stop—there's a short somewhere and you need a qualified electrician, not a cost analysis.

My experience is with commercial and industrial generators in the Midwest. If your site is in a hot climate, batteries fail differently, but the order remains: check the battery, the charger cable, the charger output, then the load.

The last thing I'll say: test the charger before you buy a battery, and call a service tech before you throw parts at a generator. The cheapest part is the diagnosis you didn't skip.
